Rebottling economics when resin moves

A rebottle is only worth doing while a new bottle costs less than the value of the cage, pallet and hardware you are saving. Resin prices decide that, and 2023 moved the line twice.

Rebottling is the most environmentally valuable thing we do that is also a genuine commercial decision rather than an obvious one. It only works while the arithmetic works, and the arithmetic is set by resin.

The structure of the decision is simple. A composite IBC is roughly 126 pounds: a 134-pound-equivalent bottle allowance, a 60-pound galvanised cage, and a pallet. When the bottle fails, the cage and pallet are usually sound for another five to ten years. A rebottle buys that life back for the cost of one new bottle plus about forty minutes of skilled labour.

Where the break-even sits

The rule of thumb we work to: a rebottle makes sense while its all-in cost stays under about 60 percent of a new container. Above that, a buyer sensibly asks why they would not simply buy new and get a fresh test date. Below about 40 percent, rebottling is so clearly correct that we take in containers specifically to do it.

In 2023 resin went the right way for us twice. Bottle cost dropped enough in the second quarter that our rebuild index fell to 46 against new at 100, and we pushed rebottling volume up 31 percent on the previous year. When resin spiked briefly in the autumn, the index went to 58 and we shifted the marginal containers towards repurposing and regrind instead. The ladder does not change; where a given container lands on it moves with the market.

What this means if you are buying

Buyer 01

You need a fresh test date

Buy new or one-trip. A rebottle does not reset the UN marking, and if your shipper is checking dates on arrival, the rebuild record will not satisfy them.

Buyer 02

You need working containers

Rebottled is the best value in the catalogue most of the time: a new bottle, new hardware, a leak test, and a cage that has already proved it can survive a decade.

Buyer 03

You own the containers

Toll rebottling returns your own serials with a rebuild record. Keeps your branding, your fleet numbers and your documentation continuity.

“A cracked bottle is a sixty-dollar problem that people keep treating as a two-hundred-dollar problem.”

The environmental half, honestly

A rebottle avoids about 162 pounds of CO₂e compared with manufacturing a new composite IBC, versus about 212 pounds for reusing a container as-is. It is not as good as straight reuse and it is dramatically better than replacement. The old bottle is granulated into 8–12 mm regrind and sold to moulders making pipe and pallets, so the polyethylene stays in the economy rather than going anywhere final.

  • Reuse as-is: 212 lb CO₂e avoided. Always first.
  • Rebottle: 162 lb avoided, 60% of container mass reused.
  • Repurpose: 212 lb avoided, but the container leaves product service permanently.
  • Recycle: 95 lb avoided. Last resort, and still not a landfill.
